Step 1: Build an Approved Panel Schedule
List every output panel with:
- panel ID;
- finished width and height;
- print orientation;
- quantity per vehicle;
- number of vehicles;
- required bleed or overlap;
- contour-cut spacing if applicable;
- whether the panel is unique, mirrored or repeated;
- replacement priority.
Do not estimate from a composite mockup. The panel schedule is the bridge between design approval and material purchasing.

- shared orientation or grain/finish direction;

Packing every open space can reduce material length but increase sorting errors or make one defect destroy several critical panels. Optimize total job risk, not only density.
Step 5: Calculate Base Print Length
For each nested row or print file:
base print length = sum of nested file lengths
Then verify that the planned files match the panel schedule. Keep a screenshot or export of the nesting plan with the quote.
If the RIP performs nesting automatically, save the result. Future reprints need the same orientation, scale and production notes.
Step 6: Add Named Allowance Categories
Avoid one unexplained “waste” line. Use named categories:

- usable laminating width;
- leader and trailer needs;
- web alignment and trimming;
- whether test prints are laminated;
- whether all panels receive the same finish;
- whether the paired rolls have compatible remaining quantities.
Calculate:
laminate requirement = laminated nested length + laminate setup allowances + laminate reserve
A job can have enough printable film and still stop because the matching laminate roll runs short.
Step 8: Check Paired-Roll Yield
Create a paired inventory line:

Choose intentionally. Record whether the quote includes:
- one retained replacement set;
- only high-risk spare panels;
- no spares but a saved reprint file;
- a customer-approved future replacement rate.
Step 10: Reconcile Quote, Purchase and Actual Use
After production, compare:
- estimated print length;
- purchased length;
- actual RIP output;
- laminated length;
- scrapped length by cause;
- reprint length;
- usable remainder.
This closes the estimating loop. Update shop factors from actual jobs rather than copying a blanket industry number.
